I have rust through on the side panels of the 4905 I just purchased. I'm wondering if i can cut out all the rust and treat metal then go over the existing panels with thin styrofoam and then bond aluminum or a composite panel over it? also leaks bad on front cap which is the original. I just spent over $3000 on trany repair and need to do an inexpensive but reliable repair. thus eliminating new caps. Thanks Ron

guess you are talking about the metal around the front part of the bus...I'd use fiberglass....get a grinder & get it down to shiny metal & find somebody that knows how to fiberglas..(boatyard) etc. that is exactly what I was doing today...

THERE IS A SECTION OF THE BUS ALL THE WAY AROUND THE BUS WHERE THE WINDOWS ARE MOUNTED THAT IS STEEL. THE ONLY PLACE WHERE THERE IS ANY CORROSION ON THE BUS. MAINLY AROUND THE WINDOWS THEM SELVES. A COUPLE OF THOUGHTS I HAVE ARE 1. TO GRIND OR CUT OUT THE RUST AREAS AND REMOVE ALL WINDOWS SHEET OVER THE OPENINGS WITH ALUMINUM AND CUT IN SMALLER WINDOWS. THE OTHER IS TO REMOVE ALL THE STEEL SHEETING AND REPLACE WITH ALUMINUM.
ALTHOUGH TIME AND MONEY ARE A MAJOR CONSTRAINT AT THIS TIME AFTER THE UNFORSEEN TRANNY PROBLEM. ANY SUGESTIONS WOULD BE APRECIATED.

Ron,
I would not remove the steel panels on the 4905.
They are there for added strength. The 35' buffalo had aluminum window panels but when GM designed the 40' model they decided it needed the additional strength. My recommendation is to grind out the rust and fill in with fiberglass, paint with POR 15 and then cover the windows you don't want with 18 gage steel sheet metal the same demintions as the panels themselves. I did this and you can't even tell that there are two thicknesses of metal.

I am not so sure how hard it is and if you must support the bus or not, but my Grey Lines Hawaii bus (GMC 4905) had those panels replaced not long before I got it. I agree that a patch will probably work well for almost ever, and greatly simplifies the repair.

Ignore My Last Post. I had thought you were just talking about the D window panels.
