What is the thickness of the 4104 roof on the edge near the top of the sidewall?

I'm ready to cut the 5"x24" vent hole for the refrigerator and guessed that it is about 0.060".

I'm planning to add a doubler to the hole, have others done this with a doubler or is it not necessary?

A doubler is good aircraft repair technique on any large hole in a structural surface.

The roof on any GM is part of the monocoque structure.

REAL driven rivits would be best , but 3M 5200 plus aircraft pop (cherry) rivets would be fine.

With good radius corners in the hole.

Not many folks go to the hassle ,

but IT is the "Right Stuff"!

Have never miked an 04 but the guess of 60 thousand sounds close .

Make your doubbler of whatever you can find in that range.

IT doesnt have to be the EXACT thickness to "Make the Hole Vanish " from a structural point.

Just don't use 1/4 or some thing Way off.

Keep in mind what you're trying to accomplish with the doubler. You're trying to restore the tensile strength and "stiffness" of the skin prior to making the hole. The roofs of busses are important load bearing structures. They do more than keep the wind and rain out!

The doubler should be large enough and with enough rivets to prevent the edges, both long and short, from "buckling" when placed under load.

In this regard, it might be prudent to leave extra material when you're cutting out the center of the doubler so you can bend a flange(s) just inside the hole in the roof!

Thanks, mine is probably about the same thickness as yours so I at least have an idea of what to use. I know from working on aircraft that the doubler is usually the same as the base metal so I will probably use two thicknesses of 0.032 I have on hand.
